The coal delivered from the mine that reports to the coal preparation plant is called run-of-mine, or ROM, coal. This is the raw material for the CPP, and consists of coal, rocks, middlings, minerals and contamination. The Hunter Valley coal preparation plant (HVCPP) is consented to receive has a capacity of about 20 million tonnes per annum (Mtpa) run of mine (ROM) coal utilising dense medium cyclones and spirals. The coal preparation plants at MTW have a capacity of 9 million tonnes per annum (Mtpa) of feed yielding about 5.8Mtpa of saleable coal, utilising crushing, screening, dense medium separation, froth flotation.

The mine uses trolley-assist trucks to reduce fuel and maintenance costs and increase productivity. The major fleet of 20 x Komatsu Haulpack 730E's utilize the trolley assist feature as well as a subsidiary fleet of Hitachi EH4500 and EH3500 trucks. The trolley assist trucks are powered by DC electricity from overhead catenary lines at 1200V. The Grootegeluk plant uses horizontal belt vacuum filtration to dewater fines. The mine has the world’s largest coal beneficiation facility, with six plants that upgrade 8,000 tonnes per hour of run-of-mine coal.

Los Santos Run of mine stockpile The plant is primarily based on gravimetric separation, aimed at recovering scheelite, so as to provide a concentrate containing greater than 65% WO3. Current overall plant recovery of scheelite is approximately 60%. The plant is located immediately to the south of the Los Santos Sur pit, near the existing underground portal, in an area close to existing mine workings, the main waste dump and other infrastructure. With improvements in mill recovery, this has meant that specific areas where tailings have historically been deposited still contain economic WO3 grades.

Seepage from the Tailings Storage Facility at the mine have been detected in the nearby Surprise Creek. Monitoring in 2005, 2007 and 2010 shows that soluble sulfate, zinc and, potentially, lead and cadmium are seeping into Surprise Creek. Dust from operations at the run of mine pad and crushing plant is contaminating stream sediments in both Barney Creek and Surprise Creek, affecting macroinvertebrate species. An extreme risk of embankment failure, or "overtopping", of the spillway in the Tailings Storage Facility due to water volumes has also been identified, requiring immediate action.

Fortescue's first minesite Cloudbreak currently mines 40 million tonnes of iron ore a year. The horizontal nature of the deposits at Cloudbreak called for a new mining approach to those used at other mines which operate on vertical deposits of ore. Overburden removal is done using conventional blast, truck and shovel methods while specially designed surface miners cut and load the ore into trucks for transport to the run of mine stockpiles. Screening, crushing and desand plants at the Cloudbreak ore processing facility prepare and refine the product before the ore is stockpiled ahead of transport to port.
